While working as a design engineer for a large British company, manufacturing electromechanical equipment, we encountered an issue with an installation with one of our standard products. The issue was, that critical parts of the product were over heating even during cooler conditions. This was quite baffling as a lot many units of the same product have been installed around the globe and they were operating satisfactorily even in high temperature conditions.

As this unit was installed in another part of the world in a busy public area, getting to the unit to test it wasn't feasible. Also, The customer wanted a solution before we sent out technicians to turn off and dismantle the product. This was a problem as we couldn't find a solution without testing / checking the product.

My solution was to create a model of the product with the exact installation conditions and perform computational fluid dynamics on the model. When I ran the simulation, I soon realized that a component added additionally by the client was diverting the air flow from the cooling system and was causing it to bleed from the sides. This starved the critical component of fresh cool air: causing it to overheat.

The quickest and easiest solution was to add a couple of baffles around the fans causing air to flow over the desired area. I was even able to verify the solution from the simulation itself.

From this experience , I had a better understanding of the flow requirements of fluid in a cooling system, which further helped me come up with better designs and solutions.
